Overview

Our precision engineering and optical manufacturing capabilities were built specifically to serve defense, aerospace, and high-specification industrial customers. This is a niche area that requires specific equipment, specific skills, and a deep understanding of tolerance requirements that go well beyond what standard manufacturing can deliver.

Capabilities

Precision Engineering and Optical Manufacturing

We manufacture hardened stainless-steel optical inserts using Diamond Direct Cut Steel technology - a process that eliminates the need for nickel plating while delivering superior surface finish, tighter dimensional accuracy, and better long-term durability. Thousands of these inserts have been manufactured for high-precision optical applications.

We also offer DOT Freeform Profile-Plus CAM solutions for complex freeform optical profile machining, and diamond tool re-sharpening services that let customers extend the life of expensive diamond cutting tools without sending them out to a third party. Our lens design and prototyping capability rounds out a comprehensive in-house optical manufacturing offering.

  • Diamond Direct Cut Steel technology for precision optical insert manufacturing
  • DOT Freeform Profile-Plus CAM for complex freeform profile machining
  • Diamond tool re-sharpening and refurbishment services
  • Optical system design, precision mold fabrication, and plastic lens prototyping
  • Precision optical component manufacturing for defense, aerospace, and industrial applications

Diamond Direct Cut Steel Technology

Conventional optical insert manufacturing involves nickel plating as an intermediate step between the steel substrate and the final optical surface. Nickel plating adds process steps, introduces materials handling requirements, and creates environmental disposal considerations. More significantly for precision applications, it adds a layer whose thickness variation can affect the final optical surface geometry.

Diamond Direct Cut Steel technology eliminates nickel plating entirely. The optical surface is machined directly into hardened stainless steel using diamond tooling with the precision and surface quality to produce optical-grade finishes on steel substrates. The result is a more direct manufacturing process with fewer variables, better dimensional control, and a final product with better durability and wear resistance than a nickel-plated equivalent.

We have manufactured thousands of hardened stainless-steel optical inserts using this technology for industrial and optical applications. The process is particularly relevant for defense optical systems where component durability under field conditions matters as much as initial optical performance.

  • Direct diamond machining of hardened stainless steel to optical surface specifications
  • Elimination of nickel plating from optical insert manufacturing workflow
  • Superior dimensional accuracy compared to conventional plated optical insert production
  • Enhanced durability and wear resistance for field-deployed optical components
  • High-volume production capability with demonstrated quality across thousands of inserts

DOT Freeform Profile-Plus CAM Technology

Freeform optical surfaces - surfaces that do not conform to a simple spherical or aspherical prescription - are increasingly common in modern optical systems. They can reduce the number of optical elements needed to achieve a given performance specification, which is particularly valuable in defense systems where weight, volume, and robustness requirements are strict. But freeform surfaces are significantly harder to manufacture than conventional optical geometries.

Our DOT Freeform Profile-Plus CAM capability addresses this challenge. The system generates highly accurate tool paths for complex freeform profile machining, with specific features for pre-molding optical compensation and thermal shrinkage compensation for plastic optics. This means the tool path accounts for how the material will behave during and after the machining process, not just the nominal geometry that needs to be produced.

The practical result is that components come off the machine closer to final specification, requiring less finishing work and producing higher first-pass yield. For production programs where per-unit cost matters, the reduction in rework and the improvement in yield translate directly into program economics.

  • Freeform optical profile tool path generation for complex non-rotationally-symmetric surfaces
  • Pre-molding optical compensation integrated into the CAM tool path calculation
  • Thermal shrinkage compensation for plastic optical component production
  • High-accuracy mold geometry optimization for precision lens manufacturing
  • Support for defense, aerospace, and industrial optical component production programs

Diamond Tool Re-Sharpening Technology

Diamond cutting tools are expensive. A single diamond tool for precision optical machining can represent a significant cost, and when a tool goes blunt, the conventional options are to send it to an external specialist for re-sharpening - which takes time and costs money - or to replace it, which costs more money. For production operations with high tool consumption, this is a real program cost.

Our in-house diamond tool re-sharpening capability changes this calculation. We refurbish and restore blunt diamond cutting tools to near-original specification, extending tool life significantly and reducing the per-unit tooling cost for production programs. The re-sharpening process restores the cutting edge geometry and surface quality that determines the final surface finish achievable with the tool.

This service is most relevant to production operations that use diamond tooling intensively - precision optical manufacturing, hard metal machining, and similar applications. Clients who have been treating diamond tools as a consumable and replacing them at first sign of wear will typically see a meaningful reduction in tooling costs by moving to a re-sharpening model.

  • Diamond tool refurbishment and re-sharpening to restore cutting edge geometry
  • Extended tool life program to reduce per-unit tooling costs for production operations
  • Quality verification of re-sharpened tools before return to production use
  • Turnaround time management to minimize production disruption during tool refurbishment
  • Tool life tracking and re-sharpening cycle optimization for high-volume programs

Optical Design, Lens Prototyping, and Precision Manufacturing

From optical system concept through to finished component, we cover the design and manufacturing process for precision optics. Our optical system design capability includes initial system architecture, component prescription development, tolerance analysis, and performance modeling. This is the design work that determines what tolerances the manufacturing process needs to hold, and whether the resulting component will actually perform to specification in the assembled system.

Precision mold design and fabrication supports plastic optics production - a manufacturing approach that is increasingly common in defense and industrial systems where weight and cost requirements favor polymer optics over glass where the optical performance is acceptable. Plastic lens prototyping lets program teams evaluate optical and mechanical performance before committing to production tooling.

Our precision optical component manufacturing capability brings together the diamond machining technology, freeform CAM capability, and optical design knowledge to produce finished components to specification. We support customers across the full product lifecycle, from early prototyping where the design is still being finalized, through production where consistency and repeatability are what matters.

  • Optical system design covering architecture, prescription development, and tolerance analysis
  • Precision mold design and fabrication for plastic optics production
  • Plastic lens prototyping for performance evaluation before production tooling commitment
  • Precision optical component manufacturing to defense and industrial specifications
  • Full lifecycle support from design through prototype to production for optical programs

Optics, Laser, and Photonics Solutions

Laser and photonics technology is embedded in an expanding range of defense and industrial systems - target designation, range finding, material processing, medical devices, scientific instrumentation, optical communications, and surveillance systems among others. The diversity of applications means that the technology requirements vary enormously, and selecting and integrating the right components for a specific application requires domain knowledge.

We supply laser-based systems, precision optical components, and photonics solutions for defense, industrial, scientific, and enterprise applications. Our supply capability covers the components and subsystems that customers need to integrate into their larger systems, and we provide the technical support to help with selection and integration questions.
